Does anyone know of a source for DIY Pedal Boxes?  
NOT- The cheap-thin kind from Radio Shack...  
BUT a nice heavy(1/16"-1/8")"STOMP BOX"

As mentioned in the Guitar Effects FAQ, the best rugged and easily available box for effects is a die-cast aluminum one similar the the Hammond 1590 series. They're $5 - $12 depending on size and supplier. Many commercial effects use these. Mouser Electronics sells them mail order, as do many other suppliers.  
 
A super cheap and unabashedly ugly but sturdy alternative is a metal electrical junction box from the home-improvement hardware store.

Definitely ugly, and very heavy to carry around, but if you paint them olive drab and put on a few CCCP decals, they start to look like Sovtek - built like a Russian tank! :D

Even better if you hook them together with short segments of conduit...

Kinda make it bitchy to change effects order! It sher would bullet-proof my klutzy guitarrists setup tho.

Jameco had die cast aluminum case they in three sizes. The one that is abou the size of Boss boxes is about $4. I have never used them but plan to.
